Set Construction 101

Building sets is one of the most satisfying aspects of theatre—you're literally creating the world the story inhabits. Here's what you need to know to get started.

Safety First (Always)

Before anything else:

Personal protective equipment (PPE):

  • Safety glasses when cutting or sanding
  • Ear protection with loud tools
  • Dust masks when appropriate
  • Steel-toe boots for heavy work
  • Gloves when handling rough materials

Tool safety:

  • Only use tools you've been trained on
  • Keep work areas clean and organised
  • Never rush when using power tools
  • Report any damaged equipment

Working practices:

  • Lift with your legs, not your back
  • Get help with heavy items
  • Communicate clearly when moving large pieces
  • Take breaks—fatigue causes accidents

Basic Materials

Timber

Softwood (pine, etc.): Cheap, easy to work, good for framing and basic construction.

Plywood: Sheet material. Various thicknesses. Good for flat surfaces.

MDF: Medium-density fibreboard. Smooth, good for painting. Creates dust (wear masks).

OSB: Oriented strand board. Cheaper than plywood. Good for hidden structure.

Other Materials

Steel deck: Modular staging platforms. Standard in many venues.

Fabric: Drapes, backdrops, masking.

Foam/polystyrene: Lightweight, sculptable. Needs flame-proofing.

Paint: Lots of it. Water-based for easy cleanup.

Basic Constructions

Flats

Flat panels that create walls. Can be:

  • Hard flats: Plywood or MDF on frame. Solid, durable.
  • Soft flats: Canvas on frame. Lighter, traditional.

Building a basic flat:

  • Build rectangular frame from timber
  • Add corner bracing
  • Attach face material
  • Prime and paint

Platforms (Rostra)

Raised areas for staging levels.

  • Need to support performers safely
  • Consider weight capacity
  • Edge protection where needed
  • Non-slip surfaces

Stairs and Ramps

Access to different levels.

  • Correct rise and run for safety
  • Solid construction
  • Non-slip treads
  • Handrails where required

Joining Methods

Screws

Most common fastener. Use correct length for material thickness. Pre-drill where needed.

Nails

Quick but less strong. Good for temporary work.

Bolts

For heavy-duty connections. Where strength matters.

Wood Glue

Strengthens joints. Use with mechanical fasteners for best results.

Brackets and Plates

Steel reinforcement for joints. Various types for different applications.

Painting Scenery

Preparation

  • Fill holes and gaps
  • Sand smooth where needed
  • Prime (especially MDF, which drinks paint)

Base Coat

Coverage first. Usually several coats.

Scenic Techniques

  • Spattering: Flicking paint for texture
  • Sponging: Textured application
  • Graining: Creating wood effect
  • Ageing: Making things look old/weathered

Finishing

  • Matte finishes usually preferred (reduce glare)
  • Seal where durability needed

Scene Changes

Consider how the set will work:

  • What moves, what's fixed?
  • How will changes happen safely?
  • Can cast assist, or is crew needed?
  • Sight lines during changes
  • Storage when not on stage

Working with Designers

The set designer creates the vision. Your job is to realise it.

  • Understand the design intent
  • Communicate what's achievable
  • Suggest alternatives if needed
  • Execute faithfully

The Get-In

When the set goes into the venue:

  • Well-planned logistics
  • Clear roles for everyone
  • Safety awareness (new environment)
  • Rigging and flying (specialist skills)
  • Testing everything

After the Run

The get-out:

  • Strike the set safely
  • Store reusable items properly
  • Dispose of waste responsibly
  • Return borrowed items
  • Document what was built (for future reference)
